Metal vs. Plastic Tower Packing

Metal vs. Plastic Tower Packing

Tower packing enables contact between liquid and gas phases to promote efficient mass transfer. As the need for optimized mass transfer grows, the global tower packing market is projected to increase from $2.5 billion in 2024 to $3.9 billion by 2033.

In this guide, we’ll examine two common types of tower packing — metal and plastic — to compare their common uses, advantages and limitations. Knowing their differences will help your business determine the most suitable packing option for the application.

Characteristics of Metal Tower Packing

Metal tower packing options are typically made of stainless steel, aluminum and other alloys. Below are notable qualities of metal packing.

Metal Packing Applications

Due to its strength, metal packing is often the preferred choice in demanding industrial operations, such as petrochemical refining and chemical processing. Metal tower packing uses include the distillation and absorption of gases like ammonia, sulfur dioxide or hydrogen sulfide, as well as the stripping of sour water, acid gas or volatile organic compounds in high-temperature and high-pressure environments.

Durable metal pall rings are a common type of random packing. They’re used in reaction towers, quench towers and distillation columns, providing efficient mass transfer with low pressure drop. Metal pall rings are suitable for handling corrosive acids, such as sulfuric, nitric and hydrochloric acid. Other metal pall ring applications include heat recovery, decarbonization and degassing.

Metal packing’s strength, durability and high temperature tolerance make it a reliable solution for large-scale systems requiring efficiency and long-term performance.

Advantages of Metal Packing

Metal tower packing delivers compression resistance and greater capacity compared to plastic. Its high strength-to-weight ratio allows it to maintain structural integrity in large columns and under significant load or pressure.

Materials like stainless steel offer long-term durability, resisting corrosion in select chemical environments. Because metal retains its shape under compressive force, it maintains consistent performance over time without deforming, unlike some plastic alternatives.

Metal packing’s ability to endure high temperatures makes it an ideal choice for prolonged industrial use, especially in systems with high temperature conditions. These benefits contribute to lower maintenance requirements and longer operational life, which can lead to reduced long-term costs.

Metal Packing Limitations

One of the primary concerns for metal tower packing is its susceptibility to corrosion in certain harsh environments, particularly if the wrong alloy is selected. For instance, while stainless steel withstands many corrosive substances, carbon steel is not as resistant to corrosion.

Another significant factor is the cost. Metal packing requires a higher initial investment, which can make plastic more cost-effective for limited budgets and noncritical requirements. Since some metals are not as corrosion resistant, metal components may experience wear or fouling over time, potentially reducing performance and resulting in more frequent replacement in specific applications.

Additionally, metal packing is significantly heavier than plastic, which can increase installation complexity and require stronger structural supports.

Qualities of Plastic Tower Packing

Plastic tower packing commonly includes polypropylene (PP), polytetrafluoroethylene (PTFE) and polyvinyl chloride (PVC). Here’s a closer look at the characteristics of plastic packing.

Plastic Packing Applications

Plastic packing is commonly used across industries that require chemical resistance at moderate temperatures and pressures. It’s effective in environments where acids, bases or aggressive solvents are present, making it a viable solution in instances where metal packing might corrode or degrade quickly. Typical plastic tower packing uses include water and wastewater treatment, air scrubbing systems and chemical processing involving corrosive substances.

For example, plastic structured packing is often employed in the absorption of carbon dioxide, sulfur dioxide and volatile organic compounds. It’s also used in air purification to manage air pollutants like hydrogen sulfide. Its honeycomb-style design enables efficient mass transfer with low pressure drop. Other uses include degassing, water chillers, humidification, odor and air pollution control, and fish farming systems.

For applications with moderate temperature and pressure demands, plastic packing options provide a practical and effective solution without sacrificing performance.

Advantages of Plastic Packing

Advantages of Plastic Packing

Plastic tower packing is economical and more cost-effective than metal options. Materials like PVC and PTFE demonstrate significant resistance to corrosion from a wide range of chemicals, including acids, solvents and bases. This makes them highly effective in aggressive chemical environments where some metals require additional coatings to prevent premature corrosion.

Plastic is notably lightweight compared to metal, which results in easier handling. Packing options like PP or PTFE are lighter and typically don’t require heavy structural support, helping reduce structural loads on the column.

Plastic’s lightweight quality also contributes to a reduced pressure drop, helping maintain optimal flow conditions. For example, tri-packs used for random tower packing are commonly offered in plastic to minimize pressure drops and improve mass transfer efficiency. This makes plastic packing a cost-effective choice for many lower-intensity applications.

Plastic Packing Limitations

Though plastic tower packing is cost-effective and corrosion-resistant, it comes with several drawbacks. One key limitation is its low temperature tolerance. Plastic packing is ideal for low-temperature applications under 250 degrees Fahrenheit, making it inappropriate for high-temperature processes.

Plastic also lacks the mechanical strength of metal, which limits its performance under high-pressure environments or columns with significant liquid holdup. Over time, mechanical property degradation can occur, reducing long-term stability, especially in systems requiring continuous operation.

Plastic is also susceptible to damage caused by high temperatures and certain solvents, which compromises its performance. It also has low wettability, which can negatively impact mass transfer efficiency.

These limitations suggest that plastic tower packing is best suited for controlled environments where mechanical stress and temperatures are within its ideal range.
